Simple rebuild using All Balls Racing Part No. 60-1082 Claims to fit several models including KLR, Vulcan and Ninja. This particular petcock is from a 2005 Ninja 500R. A quality kit that fits perfectly and has shown no sign of leaking yet, I recommend it.

      Good observation. I removed it first using the method in the video then decided to put it back on and record the process to show everyone how I did it. I cleaned it while it was off the first time.

      Normally I don't recommend aftermarket replacements for carburetor parts but I have had no problems with a Chinese made diaphragm for this carburetor. I would give that a try first.

    I just got a gpz500s - hasn’t be run for 10 years, I’ll be doing this tomorrow for sure!! The key turns 50% (after a lot of wd40) just like the video, keep fingers crossed this works! I’ll let you know tomorrow 😂

    I managed to eventually get my cap off just two weeks ago by just prying it off. I had tried everything but the latch mechanism was just so corroded. How i seem to have gotten it off was by stripping that inner safety screw out somehow

    I had told my son who got a 2009 500R Ninja, a great bike, to open and clean that mechanism with some fine grit sandpaper to stop the surface rust from starting and carb cleaner for the key/spring area. Always put a rag in the tank opening so no foreign material/solvent can get in. If you clean/lube it regularly it should not stick. This video shows a great way to try to get in. Sometimes you can get lucky(with the lock) with a steady full turn of the key while bumping the top with a rubber mallet- just so it makes it hopefully slip all the way to allow that slider to let go. Its worth a try. If you damage the key area with a screw driver, etc, it *may open and then you must use a tool from then on and no lock. Worst case, pry it ip just enough to remove screw with offset screw driver and replace with a like model(keeping good maintenance) or replace with just the spin on. There is also a way if you remove ge tank and float you can reach up and pop it open with a long screw driver or like. The keys on these are east to bend/break. Just my 2 cents from an old bike guy. Seriously this is a great way to try. *Just like we have to do my sons now!!!

      Good points, thanks. You can also remove the cap and ring to disassemble completely. This model doesn't have a float in the tank unfortunately.

    I'm about to try this. Cap hasn't been opened in about 5yrs. I've ordered a new cap, locksmith says he can rekey it for me to match the ignition, but I cannot get the cap to open. I think it'll run with new gas, but I can't get gas in there

      You may as well give this method a try. Odds are the original cap is fine just gummed up with residue. I suggest spraying some penetrant around where the bolt is in the video beforehand.

      @@mattsmachines5179 it worked great. Bike is running right now. The cap is absolutely trashed, and the key almost broke. I’m not worried about it. I’ve already got another cap on order. I just needed to get fuel in it. Cap should be here Tuesday, seat should be done on Friday.

    Excellent! Thanks so much. Worked a treat. The only thing I couldn't do was to rotate the cap afterwards as I didn't realise it was necessary to lift the cap enough to hold the hinge above the recess otherwise the hinge recess prevents the cap from turning. I ended up popping the cap off with a bit of leverage from the rear. That little screw was the answer.

      Glad this worked for you. It's difficult to turn the whole cap when the underside is caked with corrosion, a rubber mallet can help dislodge it.
