Using a bread knife to cut foam works well.

Love the build. I would add a countersunk carriage bolt lock(antiturn) washer so the wood cant easily be stripped.

Router was the correct way to go. To use dado blades on the tablesaw would have been precarious, make a jig patter for multiple projects. . Good vid!
