Great video, Tim! I’m working on a thin-wall aluminum casting pattern with complex geometry. Any tips on accurately adding shrinkage allowance for such intricate designs? Especially for balancing allowance across thin blades and hubs. Thanks
Good thought! Shrinkage is tricky because it varies based on the material and how quickly that section solidifies (which differs with each casting process - ex: sand casting solidifies slower than permanent mold). Shrinkage is usually accounted for in the tooling design, not the part design. So if you're a product designer, you should have to worry about accounting it into your design. Your foundry who designs the tooling will be able to balance the solidification rate for these areas using extra risers, gating, vents, chills, etc. Hope this helps!

How much is the casting machine?

Seems like a lot of the information is just good general design information - but the ribs and draft definitely seem to be a good thing to mention with castings
What is the value of the calculated shrinkage that you use for the mold design?
Shrinkage is impacted by geometry of the casting, cooling rate, pouring temperature, etc. So for all our mold designs, we use a simulation software that predicts shrinkage for that custom model. You can find a general shrinkage % for each aluminum alloy online, but know that the exact amount depends on design and foundry practices.
I had an appointment with this company for a tool I developed. Verified a month out. Two weeks, week prior still good. A few days before I was told they weren’t interested in my tool. No reason. Just not interested. It is their right to refuse to do work with anyone. The issue is the unprofessional manner in which they strung me on then discarded my idea was unnecessary. Maybe it was a lone employee who made this decision. I just don’t agree with it. I wish this company the best.

Both casting processes can make very detailed parts! You can get even more detailed with secondary machining, or make complex internal geometries with sand cores. Thanks to the steel mold, permanent mold has a higher dimensional accuracy than sand casting (+/- 0.015 linear tolerance for the first inch on one side of parting line). Here's a cheat sheet with permanent mold tolerances and design specs: batesvilleproducts.com/resource/7-important-specs-when-designing-for-permanent-mold-casting/ Everything is custom, so there's a lot of design flexibility. You can add complex features in both halves of the permanent mold, so yes, double sided is achievable! In terms of size, at BPI we do permanent mold castings that are 1 to 100 pounds. We hand-ladle metal and aluminum solidifies quickly. Size also depends on if the mold can fit on our tilt pour presses. Some of our large castings are big dental chair plate bases, long surgical equipment arms, or even corner adornments on a building in NYC. However, there are other permanent mold and sand casting foundries that make giant castings (think bridges or construction equipment). They can make larger parts because they are pouring metal straight from the crucible or don't use automated machinery. I hope this helps - Each casting we make is custom so it's hard to give a one-size-fits-all answer!

tools do you need to make something like that?
Melting vessel for melting aluminum. Pouring vessel and tongs to handle the pouring vessel. Permanent mold. Some tools for polishing and drilling of holes, cutting the struts etc. All of the robotics and large vessels etc. are just for increasing the output capacity and reducing the amount of labor hours per unit of production.

What are you using to polish the zinc? A paste or oil or is it something else?
There are many pastes out there that you can use with your grit belts and buffing equipment. These help the equipment last longer and help the part get that even smooth shine.

I have worked in many kinds of the aluminum industry for the last 35 years. I wonder how the workers keep a clean shirt! I remember turning black, head to toe, after 40 minutes in the extrusion business. The casting business was about the same. If lost foam castings was used, the burning plastic can be vented away. BTW, I get a laugh at all the safety experts on UA-cam! They seem to think everything is as the video shows it. If people only knew about the caustic tank used to clean the aluminum out of the dies! The byproduct of the chemical reaction would freak out all these safety freaks. I wonder how they would react to knowing the PSI used to extrude aluminum...
